Have you ever though that how mig welders work? These welders are one of the most commonly used types of welders nowadays. The general process of welding that a mig welder employs is called gas metal arc welding (GMAW). These welders function by feeding a wire which is the electrode through a welding gun. At the same time there is a regular flow of inert shielding gas. Its main purpose is to protect the weld during the cooling process.
The most general gases used are carbon dioxide for normal welding process. The major reason behind its usage is that it costs cheap and helps in creating good weld. Argon and carbon dioxide are also used in a mixture to have a welding arc with fewer spatters, delivering cleaner welds. Pure argon gas is normally used to get the best welds during aluminum welding. There are large numbers of advantages associated with GMAW process as compared to other general welding processes. The welding gun has a trigger to control the electrode which allows you to position it without accidentally hitting an arc. After getting it into the right place, all you need to do is flip down your helmet and pull the trigger.
The inert shielding gases are responsible for making the welds smooth and clean. There exists no slag to chip off. Mig welders are also found to be extremely perfect to for weld sheet metal and thinner metals. The reason behind this is that they can weld at lower amperage than most other types of welders. Mig welders always use DC current to strike the welding arc. This is because using alternating current doesn’t give you a steady arc.
Another advantage with a mig welder is that you can adjust the voltage, amperage and the speed at which the wire is fed through the welder. The tensioner on the welding wire is variable as well. They will also have a valve to control the flow of gas. Mig welder also allows you to be used without using the shielding gas. This is known as flux cored arc welding (FCAW). Most welders have the option of switching the polarity of the welding arc for use with flux cored wire. During the welding process, the welding wire has a hollow core that is filled with flux.

So what are some of the applications for GTAW?
Obviously, this process is used for a wide variety of applications where the parts are made out of non-ferrous metals. Maintenance and repair is done by both manual and automatic methods of Gas Tungsten Arc Welding. From stainless to titanium, aluminum, inconel, monel, cobalt, magnesium, hastalloy, you name it, and it can probobly be welded with TIG.

It is appropriate for welding of pipe and tubing in all positions. The excellent control of heat input gives maximum penetration while preventing melt-through on the root (first) pass. A lot of times a procedure is used where the root pass is welded with the GTAW process and then completed with Shielded Metal Arc Welding, Gas Metal Arc Welding, or flux Cored Arc Welding. This is used to obtain a high quality, low cost weld.

Consumable inserts are sometimes used in critical service applications. These inserts reduce porosity when alloyed with deoxidizers, improve the contour of the underside of the weld, and minimize cracking in the weld. On thin pipewall (depending on the base metal) , complete fusion is obtained without the use of filler metal. Filler metal , is used with thicker sections in order to fill the joint. Pulsed current may also be used.
Automatic circumferential or orbital Gas Tungsten Arc Welding is also used to weld pipe and tube.
Power piping, Air piping, Refrigeration piping, Chemical industry process piping, and Nuclear power piping are some of the different industries that apply the Gas Tungsten Arc Welding  process for welding pipe and tubing. Vacuum jacketed piping and pressure piping are a couple of cases where critical welding is required.

Nuclear Power Facilities :

Critical welding in the construction and repair of nuclear power facilities is required. Both manual and automatic methods are employed for many nuclear applications because of their precise control of the welding.
Pressure Vessels, Boilers, and Heat Exchangers :
Gas Tungsten Arc Welding has a wide range of applications in  the pipe and tube industry for the welding of pressure vessels, boilers, and heat exchangers. It is employed where full fusion welding is made from one side, without the use of permanent backing rings, and on girth butt welds with a smooth internal contour. Adequate mechanical strength and corrosion resistance for a particular service encountered can be obtained by choosing the correct filler metal and welding conditions.

Aerospace :

The Gas Tungsten Arc Welding process is the major welding process used in the aerospace industry. Aircraft, spacecraft, and launch vehicles are a few of what’s included in this industry. Some of the metals welded include aluminum, nickel, stainless steel, magnesium, and super alloys. Both the manual and automatic methods are employed in this industry. Pulsed current is also used extensively in this industry. Just about all critical welds made in this industry are done by TIG and a highly skilled welder.

Ships :

The Gas Tungsten Arc Welding process is applied in the ship-building industry because different materials like aluminum, molybdenum, and stainless steel are used. There is a lot of applications in this industry for the welding of stainless steel and aluminum.

Transportation :

The Gas Tungsten Arc Welding process is used somewhat in the automotive and railroad industries. It is used mainly for the welding of non-ferrous metals, maintenance, and for small components. Fabrication of aluminum fuel tanks is one application used in this industry.
In the railroad industry, several of the interior components are made of aluminum, stainless steel, monel, and copper are sometimes welded by this process. Some maintenance and repair of passenger trains is also performed.

Another area of use for this process is contractor work. If you have the equipment and skill you can charge anywhere from – 5 per hour. I personally know a person who’s company charges per hour for TIG aluminum jobs and he gets it. If you don’t have the equipment, you could always try to go to work for a contractor. TIG welding is a very rewarding profession, and they always need skilled welders.

So my advice to you is, if you want to be a TIG welder, get some training ( I recommend The Hobart Institute of Welding Technology in Troy, Ohio ) They’re the best! Maybe, if you could afford it,  get a certification in GTAW while you go to school there. Apply yourself, and learn as much as you can. Then be aggressive, and go out there and get a job in the TIG welding industry. Make sure to keep your attendance perfect, if at all possible. Employers want you to come to work and be on time. If you do this you’ll be on your way to an interesting and fun career that is rewarding.

Flux Cored Welding – Tips About What it is and How to Use It

Flux Cored Welding is not a “new” process, being dated back to the 1920′s. Instead of having the protective/stabilizing flux on the outside of the wire, as in “stick” rods, it is at the core of the wire. This flux does the same job as do the gases used Gas MIG Welding.

At Weyerhaeuser Timber Company, we periodically built rail-car “car sills”. These are the heavy metal frames upon which the railroad boxcar sits. We would use a “pantograph” machine for semi-automatically cutting out parts for the sill. Then we’d weld many of the parts with “jet rod” (7024 type), which is super easy to run on flat welds. The welds looked VERY nice.

For most other welding, we used heavy duty MIG welders. We’d fiddle with “gas” settings & wire speeds till it was just right. Then we’d just go & go till we got to the end of the pieces. We never had to worry about “duty cycle”, we just kept going. We could get a LOT done with those MIGS. If you are going to do a LOT of welding, you may want to start with a wire feed welder.

I prefer a flux cored welder because there’s no “gas” bottles nor pressure adjusting, nor are there issues with welding outside in the wind. It’s a personal decision; gas or flux cored. I would use the recommended setting ranges, running on the “hotter” side just to get the feel and coordination of running beads. An in-expensive, occasional use flux cored machine for the little jobs is fine. For my bigger jobs I go to my stick welder.

More tips and ideas for flux cored welding:
* If you go through eBay to but one, you may want to first go to welding supply shops & see them in person.
* Flux cored welders are mainly for the thinner materials. If you’re going to work on cars & the like, you would probably prefer wire feed over stick.
* I’ve done a lot of sheet-metal work with stick rods, but I needed to use really small rods, plus do a lot of “touch & go” welding, rather then continuous welds.
* One of your first accessories should be a pair of “MIG pliers”. They are great for helping you keep your equipment clean & to be able to easily convert to other wire sizes.
* When you install your 1st wire spool, don’t mess with bending it around much, or it may break. Re-threading & pulling out any that’s already in the guide tube can be a pain.
* Again, use recommended settings, then make adjustments as needed. Some machines are really limited for adjustments, so you may have to experiment with your gun positioning & arc length.
* I’d bet that there are as many variations for adjustments as there are different manufacturers & models. Be patient & keep trying.

Machine Selection:
* This is primarily dependent on your budget, then on exactly what type of welding you’ll be doing. If you feel that you might go beyond just doing your own thing, then get the best you can afford.
* The cheaper units are all pretty much the same: for light duty at home projects. The mid-priced ones can get you started in your business, but you’ll likely be up-grading as soon as you can afford to.

Flux Cored Troubleshooting:
* Don’t let go of the wire end when you’re loading a new spool! It may not feed right even if you can get it all un-raveled & fed through.
* If you feel the wire pushing against the bottom of the puddle, turn the speed down or the heat up (or both).
* Try not to keep the nozzle end too close to the puddle. That can make more splatter get into the tip piece.
* When you first start the weld, stay put momentarily to allow the puddle to form & fill the initial crater.
* Uneven feeding? Make sure the wire guide isn’t twisted or kinked.
* Can’t see an actual puddle? Clean you helmet lens & get closer. If all you’re seeing is a bunch of sparks, you’re not really seeing what’s going on. And again, you need to go at a speed that gives enough time for a puddle to form.

Gases and Welding Magazine Goes Back to School

Dewitt, NY – August 23, 2010: School contracts for welding equipment and gases can sometimes be a bleak

proposition—slashing prices to compete with bids for state and federal dollars, making it challenging to sell on service over price. However, several gases and welding distributors have discovered that there are benefits to building a relationship with technical schools, community colleges and high school welding programs. As part of its continued commitment to helping young professionals further their careers in the gases and welding industry, the August issue of GAWDA Edge features an article entitled “Back to School,” which highlights three distributors who have formed strong relationships with schools.

 

The first step to building a valuable relationship with a school is by connecting with instructors. John Small, president at Pooch Welding Supply (Benton Harbor, MI), recently joined the advisory committee for Lake Michigan College’s welding program. In his capacity as advisor, Small guides instructors on what equipment they need to keep up with the industry. Keeping instructors informed of new products and processes not only aids the program’s continuous improvement, but it may even lead to a sale in the future.

 

While students and instructors may provide business to a distributor immediately, the real payoff is down the road. Craig Wood, president of O.E. Meyer ‘s industrial division, stresses that a partnership with a welding school is a long-term investment. “Some of the students we have worked with at Terra Community College are now 40 years old and they still speak highly of our company. By getting involved during their younger, formative years, the students will remember who we are and what we offer when they get older.”

How to TIG Weld Aluminum and Get the Stack of Dimes Look, Even With an Old TIG Welding Machine

Wanna learn how to TIG weld aluminum?

First you need a decent TIG welding machine. Not a great one, just a decent one. Already got one? You might have an old Synrowave 300 or a DialArc, an old Hobart CyberTIG or you might have a brand new Miller Dynasty 200DX.

Know what? It doesn’t really matter. The same principles apply. If you have an old as dirt TIG welding machine, you can still make good aluminum TIG welds. Weld beads that look like a stack of dimes.

First lets look at machine settings:

Set the polarity to A/c (alternating currrent)

- Make sure to set the high frequency to continuous

- Set the amperage to about one and one half amps per one thousandths of inch of thickness (up to about 250 amps then things change quite a bit)

- Set both the contactor and amperage switches to the remote positon

- Set the argon or argon/helium torch shielding gas to around 15 cfh. (if you are using a #7 cup) less if the cup is smaller

- Notice I said argon or argon/helium? Argon is not the only game in town. In fact, if you TIG weld any aluminum over about .063″ thick, adding helium to the mix makes a huge difference.

Now lets talk tungsten electrodes:

- 2% thoriated have received a lot of bad press for the radioactivity issue but they do work

- 2% lanthanated electrodes are a really good all purpose electrode…good for TIG welding aluminum as well as steel

- Use the smallest electrode that will get the job done without quivering at max amperage.

Remote amperage control…you need a foot pedal. Period.

- Once all the settings are ok, and assuming you are welding on 1/8″ thick aluminum, grab a piece of 4043 filler rod in 3/32 diameter (rarely will you use a rod as thick or thicker than the metal you are welding)

- Extend the electrode tip about 1/4″ past the tip of the TIG welding torch cup and pre purge the gas by tapping the foot pedal.

- Hold the torch like a big first grade pencil. Touch the tip of the tungsten to the metal and then pull it back about 1/8 inch. Flip your helmet down and press the pedal to initiate the arc.

- Don’t melt the aluminum right away though, watch the black stuff cook away from the arcs cleaning action before you melt the metal. Then press the pedal far enough to create a puddle that is about 3-4 times the thickness of the metal you are welding.

Now comes the part on how to achieve the “stack of dimes” look. You get that by adding the same amount of rod and by moving the torch the same distance each time you add rod. Add rod, Step ahead 1/8 inch,Add rod, Step ahead 1/8 inch,Add rod, Step ahead 1/8 inch, lather rinse repeat. If you do this consistently, you will get evenly spaced ripples that look like a stack of dimes.

Of course it looks different from underneath the welding helmet and it is harder than it sounds, but this is really how you do it. All that is left is the doing. It takes practice and lots of quality seat time.

Shindaiwa introduces its initial range of welder generators tailored for the UK market

While Shindaiwa welder generators may be new to the UK, the Japanese group’s products are well established in other countries. Beyond its home market, its sister company Shindaiwa Australia supplies customers in Australia, Singapore and Asian countries withwelder generators and generators selected from the manufacturer’s extensive range. The Japanese manufacturer also supplies items such as cut-off saws, pumps and lighting towers, as well as garden machinery brands like Echo and Kioritz, which have separate specialist distribution channels.
“In establishing Shindaiwa UK, it was logical for the group to draw on the Australian operation’s experience of selecting and tailoring products to suit different markets,” said Director Andy Munford, who previously worked for ArcGen Hilta. “Shindaiwa Australia began eight years ago by Keith Lucas.
“He originally imported Shindaiwa welder generators for the hire fleet of a company he founded based in Perth. Their popularity led him to create Shindaiwa Australia as a separate, dedicated sales operation. Keith is a Co-Director of Shindaiwa Ltd, along with Mark Stansfield.”
In July, Shindaiwa Ltd opened its offices near Wolverhampton, which give 6,500ft2 of office and factory space. Its central location close to the M6 motorway enables the business to supply customers nationwide.
The initial product line-up includes three compact welder generators, each selected for UK market requirements. The petrol engined ECO 165UK offers a welding range of 40-165A and single-phase 110V CTE output of 2.5kVA. The single-phase 3kVA-output model ECO 200UK has a diesel engine and gives a 5-200A welding range, while the diesel 300UK has a welding output of 35-300A and can provide a three-phase 415V supply at 8kVA, as well as single-phase 110V CTE 3kVA output. The ECO 300UK can also be fitted with options such as a Chalwyn valve and spark arrestor silencer. All machines have auto-idle, digital displays of voltage and operating hours, and are designed for very low noise levels. They can also be supplied in any colour, regardless of quantity.
“The 165UK and 300UK also incorporate an ECO mode, which is an enhanced form of auto-idle,” said Andy. “When the user re-starts a connected power tool after a period of inactivity, the engine will automatically sense the correct speed to provide the necessary power required, rather than immediately running at maximum revs before throttling back. This further reduces noise, and also gives lower fuel consumption, which are increasingly important environmental considerations.”
The initial product trio represents only the first stage of Shindaiwa Ltd’s plans for the UK and Eire market. “The second phase will be the introduction of larger welder generators, which will again be tailored for this market. These will be followed by a range of super-silent generators suitable for use in hire, construction, events and other markets. We will be talking to hirers and users to determine exactly what will best meet their needs, and we expect to have more new equipment to unveil on our stand at the Executive Hire Show in February.
“We began supplying our first welder generators in August, chiefly to hirers at locations the length and breadth of the country. The feedback has been extremely positive. Some orders have been from hirers that are deciding to target this market segment for the first time, detecting a new opportunity. General economic conditions might be challenging, but key industries such as petrochemicals and utilities that have large-scale temporary power equipment requirements for use during refurbishment shutdowns should remain strong. Hirers in the north east of Scotland also tell us that their order books for supplying equipment relating to oil rig maintenance are healthy. Business is essentially what you make it, and we are very confident about the future prospects for both our current range and our subsequent launches.”

Also, make sure that your current setting should be in the correct position. And, if you are making use of 2.55mm rods, then make sure to use only 80 amps current supply. Also, polarity settings have to be adjusted. Polarity setting is done in such a way that the rod is positive and the earth is negative.

- Arc Welding Process
At first you need to turn on the welding machine. An electric arc is being generated when the welding rod comes in contact with the juncture of fusion. Generally, Tap Starting and Scratch Starting, are used for the process of electric arc generation. In Tap starting method, an electrode is used to tap on the work that removes excessive flux from electrode tip, which meanwhile creates an electric contact to generate the arc. While in scratch starting method, the rod is made to scratch against the surface of the work slightly and as the spark is generated, the rod can be lifted off. Also, remember not to put extra pressure in the method, because through this the rod might get stuck to the work medium.
Stick welding is known as the process that makes use of a covered electrode called stick. Also, known as Shielded Metal Arc Welding or SMAW, stick welding is the most widely used method today than other welding methods. But, now the question is how do they work?

The equipments used:

Stick welder contains circuitry inside the machine, which enables to carry a specified amount of voltage, therefore creating an arc. And, this is the reason why these welders are sometimes referred to as ARC welders. Totally relying on the application as well as on the machine, the current can be either alternating or direct current. The circuit board, which is present inside the welder enables it to ground the negative to the positive by creating heat without burning the electronics.

Shielded Metal Arc Welding (SMAW)

The welding procedure with the help of stick is called shielded metal arc welding or SMAW. The welding stick is a metal, which is coated with a flux material that burns off when the arc is struck, thereby creating a gas that protects the weld created. This type of welding is the most preferred method for the purpose of large metal structures like building framework, etc., because of its versatility and penetration ability. Although, today, other welding process like Flux-cored welding, or wire feed, is gaining more popularity, but stick welding still dominates the field.

The Weld:-

Factually, there are two types of leads that occurs in a stick welder. One lead is the negative clamp, and the other is the positive lead. In positive lead, the consumable metal stick is placed, while the negative lead is clamped on to the metal that is to be welded. During the process, when positive lead containing the stick comes in contact with the metal, an arc is created that further burns into the metal surface. Throughout the arc burning process, the stick is also burned, which thereby creates the weld. And, this is why welding is considered different than that of soldering process.

Safety Measures

While getting indulged in the process of welding, it is imperative to consider certain safety precautions to get rid of the risky environment. Always make sure to wear a welding hood when striking an arc. It is known that harmful UV rays are produced during the welding that can lead to burn in the eyes, so it is advisable to wear suitable goggles during welding. Also, wear leather welding gloves and a long-sleeved leather jacket, as well as heavy footwear and jeans. Remember, to remove all the inflammable materials from the work area before welding. So, consider the safety measures in order to get clean and successful welding.
